Restoring Existing Metal Roofs Instead of Replacing Them



Commercial metal roofs can often be good candidates for restoration when the existing roof remains structurally sound but has developed issues such as weathering, rust, deteriorated fasteners, leaking seams, or aging roof details.


A roof restoration system can address many of these problem areas without the cost and disruption associated with a complete tear-off and replacement.


For this Bedford project, West Roofing Systems began by inspecting the existing roofing systems with the owner's representative and reviewing the requirements and project schedule.


The roofs were then prepared for the new coating system.

Preparing the Metal Roof for Silicone Coating


Proper preparation is an important part of any commercial roof coating project. A silicone coating requires a clean, sound surface to adhere properly to the existing roof.


The existing metal roofs were cleaned using high-pressure water with a minimum pressure rating of 2,500 PSI to remove surface contaminants and other substances that could interfere with adhesion.


The crews also addressed conditions throughout the existing roofing systems before applying the new coating.


Loose and missing screws were replaced with new rubber-grommeted fasteners. Areas of rust were treated with a rust inhibitor, and vents received rust-inhibiting primer before the coating was installed.


The existing gutters were also cleaned, with debris removed from the roof and gutter areas.



Sealing Seams, Fasteners and Roof Details


Metal roof seams and fasteners are important areas to address during a roof restoration.


On both buildings, the horizontal seams received a three-course coating and fabric treatment using polyester fabric and silicone coating.


Roof fasteners were treated with self-leveling silicone sealant, while roof projections and other details were sealed with silicone sealants.


The crews also sealed gutter straps with silicone sealants and coating. On Building 1, the internal drain area was sealed with silicone sealants and coating, extending into the drainpipe to help create a watertight seal.


These detailed treatments help address common areas where moisture can enter an aging metal roofing system.

Applying the Silicone Roof Coating System


Once the existing metal roofs were cleaned, repaired, and detailed, the silicone coating system was applied.


The base coat was specified to achieve an approximate dry film thickness of 20 mils. After curing, the roof surface was inspected for thinly coated areas, uncured material, or other defects. Any identified issues were repaired before the subsequent coating application.


A high-solids silicone topcoat was then applied at approximately 10 mils, resulting in the specified coating thickness for the restored roofing system.


Silicone coating can provide a seamless, weather-resistant membrane over an existing metal roof while helping protect the underlying roofing materials from continued exposure to the elements.


A 20-year, renewable, transferable, NPR, NDL, manufacturer's warranty was granted.

Together, the two Bedford buildings represent more than 233,000 square feet of restored commercial roofing.

For a project of this size, careful planning, surface preparation, detail work, coating application, and quality control are critical.


The project superintendent for Building 2 was also required to be OSHA 30-hour trained in Construction & Health. The new roof system on Building 2 is Class A fire-rated per UL 790.
