Spray Foam vs TPO Roofing: Cost, Warranty & Performance Comparison
Both spray foam and TPO are popular commercial roofing options, but they serve different needs and have very different long-term cost profiles. Here's an honest comparison.
Initial Cost
TPO installation typically runs $5–$9 per square foot for a new roof or overlay. Spray foam plus silicone runs $4–$8 per square foot depending on foam thickness. Initial costs are comparable, though TPO may be slightly less expensive on simpler roofs.
Seams vs. Seamless
This is the biggest performance difference. TPO relies on heat-welded seams — the #1 cause of roof leaks. As the membrane ages and seams weaken, leak risk increases. Spray foam creates a completely seamless surface with no seams to fail — ever.
Insulation Value
Standard TPO adds essentially no insulation (R-value near zero). Spray foam at 2 inches adds R-13. This can translate to meaningful energy savings over the roof's life.
Warranty Renewability
At end of warranty, TPO typically requires replacement (another $5–$9/sq ft). Spray foam can be recoated for a new warranty at approximately $1–$2/sq ft. Over a 40-year period, this difference is enormous.
Maintenance
TPO seams require periodic inspection and re-welding as the roof ages. A well-installed foam roof requires minimal maintenance beyond the recoat schedule.
Which Is Right for You?
TPO may make sense for new construction where a flat overlay isn't required. For restoration of existing roofs — especially those with ponding water, many penetrations, or gravel BUR — spray foam almost always wins on long-term value.
